A roofing felt manufacturing company located in Cornell, Wisconsin, needs to find lower boiler-fuel cost alternatives for their operations, which utilize fuel oil and natural gas.

EcoEnergy proposed a solution by designing a 60,000 pound per hour (pph) high-pressure co-generation system utilizing lower-cost solid fuels rather than fossil fuels. Wood is proposed as the main alternative solid fuel source, which can also be supplemented with other potential solid fuels in this design. The new steam system design takes into account the manufacturer’s existing and future process steam needs and also provides a majority of the manufacturer’s electricity needs.

The new, highly efficient steam boiler system will be fully automated and integrated with the manufacturer’s existing steam system. The new steam system also will provide the manufacturer with the flexibility to continue operating the existing 50,000 pph/150psig saturated steam system as a back-up. The steam boiler system will utilize 600 psig high-pressure steam with a 2.2 mega-watt (MW) extraction steam turbine and electric generator, optimizing overall thermal energy efficiency. The steam turbine sizing will offset utility-demand charges that are rising steadily and are expected to rise into the foreseeable future.

Other major considerations in this design include the solid fuel material handling/storage system, feed water conditioning system, emission controls, and ash handling system. By implementing the design of this new high pressure steam boiler system, the manufacturer will see significant cost advantage against volatile fossil fuel prices by using lower-cost solid fuels, as well as a cost advantage against steadily rising electric utility prices.
